What would you recommend is it easier if i just find a new front cooler pipe or somehow remove the BOV and weld hole or plug it somehow ?

Anyone been in this situation?

If you could get it off, then you could just make up a blanking plate?

If it's a standard 600x300x76 cooler, you're probably better off just buying a replacement. Otherwise if it's a weird sized cooler or you're dead set on keeping your current cooler, you can just cut the BOV off and have a flat plate welded over the hole. Aluminium welding is a pain though, so it wont be cheap.

I would buy a new piece the same shape if you can

Otherwise chop the whole section out and put a short straight piece in with joiners and clamps at each end

Probably still the cheapest option

If you want to mess around with weldind get a proper takeoff welded in with the right size to fit a hose to the new bov and that future proofs you

Welding in is a cheap and nasty getout method. Not even bothered to weld in a flange and bolt the bov to that ....

Hmmm Hybrid sent me a msg saying a replacment pipe would cost $90....

Not sure what i should do...Guess i can make $ off the BOV but then again if the flutter starts pissin me off again i could just fit the old pipe back on...

Surely welding a blanking cant be hard ?

i rekon dont weld a blank on

do what has already been suggested, have a blank made up and BOLT it to the flange instead of welding. makes it easier to put the BOV back on.

So just to clarify, is the BOV welded to the intercooler itself, or just one of the intercooler pipes that's connected to the intercooler via a rubber hose?

Just to clarify its welded onto my FMIC PIPE that comes off the cooler... LOL would be pretty funny if it came straight off the FMIC

That's why you've got to be careful with your choice of words. Your thread title is "BOV welded onto my FMIC" which lead me to believe the BOV was welded directly to the FMIC. I know it sounds weird, but I've seen people do far stranger things.
